    How COLUMBO APC Works

    COLUMBO APC is a supervisory layer on top of the existing DCS or PLC. It receives real-time process data, performs the APC calculations, and sends setpoints back to existing slave PIDs for variables such as feed flow, gas or air flow, furnace temperature, and pressure. Depending on the process, it can combine PID, cascade, feedforward, dead-time compensation, constraint handling, and adaptive or nonlinear logic.

    COLUMBO also does not rely on prediction or control horizon. It calculates each control move from the current process state at every execution cycle, so it can react as soon as a disturbance is measured. That is valuable where disturbances are fast, large, or unmeasured.

    Where possible, process models are identified from historical operating data, including normal operator setpoint changes, which reduces the need for intrusive step tests.

    Why Most Plants Do Not Need Full MPC

    Full MPC can be valuable for highly interactive multivariable processes, but not every control problem needs it. In PiControl’s experience, only about 25% of chemical and manufacturing processes need full MPC; the remaining 75% or so can be well controlled with COLUMBO APC. This is practical experience, not a universal rule.

    • Serial process trains, such as a furnace, boiler, and header, or distillation columns in series
    • Processes with fast, large, or unmeasured disturbances

    Built for Safety and Simple Operation

    • Safety first. COLUMBO APC is subordinate to safety instrumented systems and emergency shutdown logic and never overrides them. A watchdog monitors data quality, communication, and controller health; on bad data or abnormal conditions, APC can hold, suspend, or deactivate and hand control back to the operator through bumpless transfer.
    • Simple for operators. Switch the slave PID to Cascade to turn APC on, and back to Auto to turn it off. APC can be enabled partially or fully, loop by loop.
    • Modular by design. Individual manipulated or controlled variables can be deactivated for maintenance while the rest of APC keeps running.
